i put my wheel joints in yesterday. one went in fine. The other one is in but i can't get the clips in. I can see the grooves on both sides.
i can get one clip in or the other if i move the wheel joint left or right in the bore but not both at the same time. its less than 1/32 off. should i grind the metal down on top of the hole for clearance or maybe just chamfer the hole a little?

Sometimes the axle ears get bent slightly when pressing the U-joint out, many times a slight smack with a hammer to the ear will move it back to where its supposed to be.
You could grind it a little if you wanted, just be careful not to take to much out.

Give the axle yoke a couple sharp raps with a hammer. The yokes distort a bit when pressing the joints in, smackin em releases tension and will allow them to spread enough to get the snap rings in there. You shouldn't need to grind anything.
What axle and joint brands are you using? Newer Yukon 60 shafts may need some clearancing on the outside of the yokes to fit the axle through the knuckle, or you could clearance the knuckle a lil bit.

You could have a needle bearing that is laying in the bottom of one of your caps. That would cause the cap to not fully set in and thus not being able to get the snap ring in.

I had this happen, I wasn't paying attention. Needless to say, a few of the bearings were sitting in the bottom of the cap and were severed by the trunion when I was trying to assemble it in my driveshaft. I felt real smart on that one.

Its definitely the ears on the stub shaft, we beat on them pretty good the other day and its still not even close. We're sure there aren't any bearings in the caps.
